We’ve taken time to consider our business’ focus, the organization of our business, the “why” behind what we do, and, finally, we’ve determined what our most important values are. Results

The results we’ve achieved by following guiding principles and utilizing our tools and systems are remarkable. Our sales have increased by 19% year over year. Our cost of goods sold as a percent of sales has decreased by 4.6, and our direct labor as a percent of sales has decreased by 0.7%. We reduced our OH by 9% and RMA from 0.75% down to 0.25%.Our success has earned us the Utah Manufacturer of the Year as well as the 2017 AME Manufacturing Excellence Award.

One Piece Flow and Making it Work for You

Lean Manufacturing

Every lean manufacturing goal is to achieve one piece flow. One piece flow allows for the most efficient production operations. It has taken Powerblanket many years to achieve one piece flow production. To maintain this production process requires overcoming challenges such as maintaining standards, level loaded schedules, continuous training, and waste reduction.

One Piece Flow

One piece flow is centered around balanced cycle times, takt time requirements, and a level loaded schedule. Takt time is the rate at which a finished product needs to be completed to meet customer demands. We have built our production lines to meet desired takt time calculations and expand production cells to lower takt times if needed. Takt times are met by achieving balanced cycle times from cell to cell. Cycle times are individual times per production cell that records process time and delay time. Powerblanket has also designed an internal scheduling software system to meet our unique application and processes. Our schedule is driven from takt times and available operators to output total units to be built and time requirements to follow.

Traditionally, like many manufacturing environments, Powerblanket had been producing product using the “batching” process. This process is obsolete here at Powerblanket as we have transitioned to the more beneficial “one piece flow” process.  One piece flow

Benefits of One Piece Flow

  • Inventory Reduction: Companies can maintain a small volume of safety stock reserved for standard products. The majority of volume is built from customer demands. This requires each operation to only build product needed by the next operation.
  • Floor Space Reduction: Each operation is built one piece at a time so removal of WIP (work in progress) areas allows for a more condensed layout. This opens up space for additional production lines. As a result for floor space reduction, there is a minimized needed for operators to oversee production areas.
  • Flexibility: Our production lines are very unique because we have the flexibility to alter models being produced daily. Our lead times are then decreased as well for we have very minimal changeover times and downtime when switching models.
  • Lead Times: Our production lines have lead times given to each model from understood takt times. This makes a very predictable value stream.
  • Quality Control:  We encounter much less wasted product and quality issues with the one piece flow process. Any quality issues or defective material are found on the first unit, and are then revised/resolved for the next unit. Since batch sizes in one piece flow are just one, there will not be mountains of inventory to count, move, store, and dispose of.

  1. Calculate takt time for products and ensure all cycle times are either less than or equal to total desired takt time.
  2. Evaluate production cells and base process/equipment capability on takt time. Considerations include changeover times, load and unload times, downtime, and machine speeds.
  3. Develop a pull system that allows for reduced lead times, ultimately benefiting customers. Allow for the value stream to drive the pull system.
  4. Develop a lean layout that allows for highest efficiency possible within the smallest amount of space. Space between process and within process cells must be minimal to eliminate motion waste and prevent unwanted WIP (work in progress) waste. Layout shapes and directions are driven from process requirements and factory floor limitations.
  5. Create visible standard work processes with the use of standard operating procedures, jigs/fixtures, quality checks, and 5S workstations. Standard processes eliminate variability and inconsistencies to drive quality. Consider accommodations for the differences between standard and custom products.
  6. Determine number of operators required to meet takt times. Train operators from standard work and cross train to allow for maximum flexibility.  
  7. Allow a learning curve to develop and audit takt times and standard work over time to achieve maximum quality and efficiency.

Utah Manufacturers Association (UMA), recently awarded Powerblanket the prestigious award  of Manufacturer of the Year. This award is given annually to the Utah-based manufacturer that proves to be the most innovative contributor to their space. There’s even more to it than this, but we’ll get to that.

UMA has been around since 1905. The organization prides itself on offering the “voice of industry” in the state of Utah, and they’ve been doing so for over 107 years now. UMA has clearly been talking Utah economy for a long time, but talking isn’t all they do. UMA is a trade association, and their goal is to enhance and improve the business climate in the state. UMA doesn’t only offer insight and expertise in the business of manufacturing, but the organization also has considerable experience in the legislative processes of state government. This is how they can do so much to vie for the interests of Utah businesses and the overall economic prosperity of the state.

UMA’s Manufacturer of the Year Award embodies the mission of UMA in multiple ways. By awarding the company that not only proves innovative in their respective markets, but also offers leadership in their industry, UMA’s award encourages and rewards the same idealism by which their organization operates. Powerblanket was chosen to receive this award for 2015, based on the embodiment of these characteristics and more. In fact, why don’t we just give it to you in their own words. If you’ve read much about our technology, especially as it relates to our drum and barrel heaters, then you’ve probably come across some mention of the inadequacies of band heaters. We often talk about how superior our heating blankets are to the traditional band heater. And it’s for good reason too. The traditional band heater simply can’t produce the same efficiency as your industrial heating blankets can. With that said, it may surprise you to learn that Powerblanket produces its own band heaters.

In reality, when we say Powerblanket band heaters, particularly the Powerblanet 400 insulated band heater, there’s no reason to be surprised. This is because we don’t produce traditional band heaters using traditional heating technology. No, instead, we’ve created a unique and innovative approach that will outperform any other band heater on the market.

The problem with a normal band heater is that they heat inconsistently. The use of a common band heater will produce hot and not-so-hot regions of heat in your drum or barrel. Because they have no thermostatic controllers band heaters just keep on heating, and this can easily scorch or burn the product you’re trying to heat. This isn’t the case with the Powerblanket 400 band heater, however. Our patented blend of technologies offers even and regulated heat distribution.

Additionally, traditional band heaters are also unsafe. But the use of this heating solution burned his product during a presentation in front of a group of decision makers for the Juneau Alaska International Airport. Shortly after this setback, Vern discovered our Hot Box and has used it ever since.

Powerblanket Programmable Logic Controllers

As innovative as our industrial heating blankets are on their own, how cool would it be if you could monitor them all from a central location? Well, you can. With the new Powerblanket Programmable Logic Controllers (PLC) you can keep track of all your blankets and see exactly what’s going on with each.

What makes these PLCs so great is the monitoring capability you have with them. A programmable logic controller is an industrial computer control system that continuously monitors the state of input devices and makes decisions based upon a custom program to control the state of output devices. Sounds pretty wow, right? But just in case that was a little too much tech talk for you, here it is in plainer English…

Using Powerblanket PLCs on Powerblanket products simply means that you can monitor and regulate all the temperatures in all your blankets (both the temperature inside the blanket and the temperature on the surface of the blanket). What’s more, you can make needed adjustments on various blankets or various zones of a single blanket too.

However, like all your products, these PLC systems aren’t just a one-size-fits-all solution. They’re entirely scalable. This means you could set your system to measure just one temperature zone, and set it to switch only one blanket based on that temperature. Or you could have your system set to measure 200 temperature zones for 100 different blankets. There’s no upper limit to the number of temperatures or blankets you can monitor and switch with these PLC systems.

Here’s an example of just how helpful these PLCs are. A particular blanket could be set to switch based on a specified internal temperature, so it doesn’t damage itself, while simultaneously, it can be set to maintain a certain surface temperature for curing something like an epoxy resin, for example. You could also set a group of multiple blankets to switch based on a maximum combined temperature or even the average of their temperatures.

 

Control Options

Temperature measurements aren’t the only control options these PLCs are capable of, however. Your blankets can be set to switch based on a schedule. This means you can set the temperature to ramp up to a certain level at a certain rate, then stay there for a certain amount of time, and slowly taper off or shut off completely. This allows you to set your blankets to automatically turn on at a predetermined time in order to prepare your material as needed, before workers arrive, perhaps.

In addition to schedule and temperature controls, you can also set alarms to be triggered if certain conditions are met. For example, if you have power failure, reach a temperature outside of your specified limits, experience circuit shorts, or a number of other similar dilemmas, you can set your blanket to automatically shut off, scale back on temperature, or produce an alarm.

In addition to this, all the data recorded in these protocols can be logged for record keeping or future analysis. The temperature, relay state (blanket on or off), current, voltage, etc. can all be recorded and sorted for your data needs. And all these PLCs can be set up for remote monitoring or remote control.

The Mansfield D1 Expo and Powerblanket® DEF Heaters

Powerblanket recently attended the 2015 Mansfield D1 Expo in Denver Colorado. There, Powerblanket was able to showcase the company’s patented DEF storage heater technology to many interested attendees. What’s more, Powerblanket was able to discuss technologies that reached beyond just DEF heaters.

This year’s Mansfield D1 Expo was one of the biggest yet. Mansfield Oil is a national leader in the industries of energy supply, logistics, and services enterprise. As part of their focus on partnering with clients in order to provide innovative, technology-based solutions, Mansfield has put on this expo every year for six years now.

At this year’s sixth annual retreat for their partners, Mansfield offered plenty to capture participants’ interests, especially in regards to petroleum, ethanol, biodiesel, and DEF trends. The 2015 show had industry experts speaking about trends in the DEF and petroleum industry, it hosted showcased vendors of related products and services, and it focused on transportation & fuel additives. The show was packed with entertainment and information all.

Of all the matters addressed at is year’s show, DEF was a major focus. With Powerblanket DEF heating solutions present, participants and attendees were able to see firsthand the protective qualities of the Powerblanket solution. With DEF storage trending towards mini-bulk quantities as large as 600-4500 gallons for the trucking industry alone, the need to protect this valuable asset became all the more apparent at the Powerblanket booth.

“It was a privilege rubbing shoulders with so many experts in the DEF and Petro-Chemical industries,” said Justin Montoya, Powerblanket DEF Heating Solutions specialist. “We were thrilled with the interest in our products, including both DEF and our extensive product line for other applications.”
