The Heating Dilemma

This company needed to cure carbon fiber reinforced polymer composites.  They were on a very tight timeline and their current suppliers were unable to react quickly enough to meet their needs. This became a custom project because the composites had a complex geometry that could not be evenly heated/covered with a standard industrial heating blanket.

The Powerblanket Custom Solution

Powerblanket recognized that a standard blanket could not meet the process heating needs of these complicated composites.  So we offered them the electrical heating tape normally used inside PB400 blankets that would adhere directly to the surfaces they wanted to heat.  In addition, we built them a custom power cord and wiring harness to power several pieces of heat tape at once.  

They had their own temperature control system, so our offering was incredibly simple: a plug, a cord, and a wiring harness used to power several pieces of adhesive-backed high-temperature heat tape (300 F°/149°C rated).  We designed the heat tape to be one-time-use disposable and the power cord and wiring harness to be reusable and easily be disconnected.

The second installment of the Powerblanket Engineer Favorites comes to us from Coastal Drilling.  Coastal Drilling is a drilling company serving the South Texas drilling market, providing both daywork and turnkey contracts along with operating inland barge rigs in the shallow waters of the Gulf Coast.

An Oily Problem

In the winter when the three phase horizontal separator used during drilling operations was not being used, or the contents weren’t constantly flowing, the dirty oil water froze, consequently plugging the pipes. This halted operations until they could melt the blockage with torches.

The Need for Custom

Previous to discovering Powerblanket, Coastal Drilling used torches as the best possible solution because nothing premade could resolve this frozen dilemma.  A blanket for this kind of tank required multiple cut outs in order to fit properly and to apply heat to as much surface area as possible.  Powerblanket engineers had an immediate hurdle to jump, as there were no technical drawings of the tank to help create the design.  Instead, the team scanned the tank with a 3D scanner, which allowed for the correct location of each cutout.

Powerblanket provided Coastal Drilling with custom made heating blankets that wrapped the tank with the necessary cutouts. The size of the tank required two separate heating blankets. Two heating blankets allowed for an easier installation, and it allowed the designers to put more power into the blanket to ensure enough power to keep up with the cold winter temperatures.  Now, operations did not have to stall for the water to thaw, consequently saving Coastal Drilling time, money and headaches.

THE PROBLEM

Recently, an aerospace company had a carbon fiber mold with very specific heating requirements.  Because of the large mold, they needed to monitor and track the temperature at multiple points across the table to ensure that it did not get too hot.  In addition, this company used a custom-sized table with very specific power requirements.

 

CUSTOM CONTROL AND HEAT

Powerblanket designed and built the heating element and a control system that would monitor and log temperatures at four different spots on the heating element. The controller made it possible for the company to set a desired temperature. A USB memory stick contains the logged temperature data, allowing them to document the process and provide data if required by their customer.

This control system was something they needed, but it was outside of their area of expertise.  On top of that, they needed a large heating element which is difficult to come by. Powerblanket provided the exact and precise control needed, as well as the exact heating element required in the form of a flat blanket.

They can now type in the desired temperature and the blanket will take it up to that temperature. They need no second system for tracking and logging the temperature data. In the end, this Powerblanket custom heating and control solution simplified their process.

Epoxy Curing: The Economic Approach

Epoxy curing has its challenges. Most resins for composite construction need post curing heat assistance. There are different approaches you can take for post curing temperature control. But of all the tactics and options available, there are really only two kinds: those that cost a lot of money and those that don’t.

 

Post Curing Epoxy Resins

When it comes to epoxy curing, most every epoxy resin, especially those used in composite and carbon fiber construction, has to cure and post cure at high temperatures. Normal ambient temperatures, even during hottest summer months, are never enough. Take Gold Coast Yachts for example. Gold Coast Yachts manufactures high-end, carbon-fiber yachts. Their assembly process used to involve a very expensive and time-consuming procedure for post curing the large carbon frames.

Before Gold Coast starting using Powerblanket® Curing Blankets, they had to post cure their carbon fiber structures in large ovens. But get this; they had to construct those large ovens themselves. When you have to post cure structures as large as Gold Coast does, you’re not going to find a curing oven big enough. Instead, Gold Coast had to essentially construct rooms around the carbon-fiber body, so they could then pump enough heat into the enclosed space for the post cure to set properly. If this sounds expensive and time consuming, it’s because it was.

If the metal isn’t hot enough before you start welding, it will affect the cooling rate of the weld, and if the weld cools too quickly the metal could go into shock and cause fabrication hydrogen cracking.  When you preheat and postheat the metal it allows for better hydrogen diffusion, as much as 1000 times more diffusion at 250 °F (121 °C) versus room temperature (68 °F, 20 °C). As more hydrogen diffuses after the weld is complete,  the risk of cracking is significantly reduced.

Preheating pipe can be achieved through various means. Some of these include: furnace heating, torching, electrical strip heaters, induction heaters, and radiation heaters. Whatever you do to preheat your metal, it’s imperative to do so properly. Having the needed monitors and controls in place will allow you to maintain the necessary interpass temperature to make certain the surface doesn’t drop below the necessary preheat range.

For everyone else, here’s an explanation.

The classifications referenced as CID1 and CID2 regard the operation of electronic equipment in hazardous locations. CID1 is the identifier used for locations where ignitable concentrations of flammable gases, mists or vapors could possibly exist under normal working conditions. This classification also covers locations where the same gases, mists or vapors may exist frequently due to repairs or maintenance in the area. It also includes potential scenarios where gases, mists or vapors could be leaked by faulty or damaged equipment.

CID2, on the other hand, represents all locations where concentrations of flammable gases and/or vapors and/or mists are present in the air under operating conditions outside of the norm. So CID1 covers areas where such hazards are normally present, and CID2 covers areas where such hazards aren’t normally present but certainly could be under abnormal circumstances. Most importantly, if a product is CID1 or CID2 certified, it means that product is safe to use in locations that are CID1 or CID2 rated hazardous locations.

In 2014, AWS (also known as Amazon Web Services) announced a respectable, and perhaps lofty, goal of running the entire organization on 100 percent renewable energy. How are they going to do so? Well, two wind-power projects in North Carolina and Indiana are a perfect start. AWS recently disclosed the fact that they have contracted with an organization known as Iberdrola Renewables to build wind turbines in a region in North Carolina. This project is expected to come to life sometime in December 2016 and will involve 208 megawatt wind turbines in Perquimans and Pasquotank counties.

This new addition to the landscape will be aptly name the Amazon Wind Farm U.S. East (that U.S. East part will be a good differentiator should Brazil ever decide to build wind turbines anywhere near the rain forest.) The reports state that this new wind farm will produce as much as 670,000 megawatt hours of wind energy per year. As a point of reference, that amount of electrical energy could power a small U.S. town for a whole year. We’re talking a town of roughly 200,000 to 300,000 residents, but the numbers are still impressive. Of course, Amazon isn’t going to be powering small towns. Instead, it will use the energy to power their AWS Cloud data centers.

In addition to this, Amazon announced another wind-farm project to undergo construction in Fowler Ridge in Benton County, Indiana. This one will generate around 500,000 megawatt hours and will come online before the Carolina project. As impressive as these projects are alone, they are still only part of Amazon’s renewable energy efforts. Word has it that the company is investing in solar energy projects too.
